Industrial pump repair with Meltio LMD
Problem

A centrifugal pump at Bozzetto Group failed due to extreme corrosion of the bearing support. The original was made of GG-25 cast iron, the manufacturer had left the market, and replacement via traditional suppliers took up to 2 months. Replacing the entire pump was estimated at €5,000.

Solution

iMet-3D reverse-engineered the part using conventional metrology and rebuilt it in 316L stainless steel — superior in corrosion resistance to the cast-iron original. Printed on the Meltio M450 in 28.5 hours, followed by CNC machining and surface treatment.

70%
Cost saving compared to replacing the entire pump installation. Lead time from 2 months to 1 week.
K2 Black Panther tank snow pad
Problem

The metal ice cleats of the K2 Black Panther each weigh almost 12 kg. Soldiers have to change 30–50 of them per vehicle under time pressure — a considerable physical burden plus a negative effect on fuel efficiency. The traditional design left little room for lightweight optimisation.

Solution

AM Solutions redesigned the part with an AM-optimised honeycomb structure and produced three pads at once on a Meltio M600. Mechanical properties were retained for the heavy tank loads, without moulds or post-processing tooling.

60%
Weight reduction from 10.74 kg to 4.26 kg per pad. Plus roughly 0.64% fuel savings in field trials.
Large industrial bearing from Eurobearings, manufactured and repaired with Meltio Wire-LMD
Problem

Eurobearings has been producing custom bearing systems for turbines and cement mills for almost 30 years. Traditional subtractive production from billet caused up to 80% material loss — and growing lead times for the sizes their customers demanded.

Solution

A high-capacity robotic cell with Meltio Engine Robot Integration on a KUKA arm, mounted on a mobile gantry. This removed the inherent size limit and allowed the white metal (babbitt) cladding to be applied directly to the workpiece.

50%
Lead time reduction compared to the billet route. Material loss of 80% reduced to near-net-shape level.
Jet engine turbine part, hybrid manufacturing
Problem

Aerospace components dependent on large billets and long deliveries from specialised forges. The combination of import lead times, a high buy-to-fly ratio and strict certification put pressure on both cost price and planning for turbine housings.

Solution

Hybrid wire-laser AM on CNC for local production of turbine engine housings. Material is only deposited where it ends up in the final part, followed by direct CNC finishing in the same setup — making aerospace tolerances achievable without the billet route.

90%
Material reduction compared to billet machining. Localisation of a process that previously depended on imports.
Injection mould with conformal cooling channels
Problem

Injection moulds for automotive parts with cycles that took longer than strictly necessary — conventional straight cooling channels cannot follow the complex geometry of modern parts, resulting in uneven cooling and a cycle-time bottleneck.

Solution

Hybrid manufacturing on CNC with Meltio Engine to build conformal cooling channels into tool-steel moulds. The cooling channels follow the cavity surface, followed by precision CNC for the final dimensions. The mould comes back stronger than before.

—
Cycle time reduction via conformal cooling channels that were not possible with conventional machining. Productivity gain directly measurable in shots/hour.
Temperature-resistant racing car part
Problem

Motorsport demands parts that can handle extreme thermal loads, in low volumes and short iteration cycles. Traditional subtractive production was both too expensive and too slow for the prototype iterations the racing team needed.

Solution

ERM — a Meltio partner focused on rapid manufacturing — produced the temperature-resistant part directly from welding wire. Made possible by a material choice that is hard to machine conventionally, with direct iteration without tooling investment.

—
Fast iteration without tooling overhead. Materials that are hard to machine conventionally, delivered directly from welding wire.
Concrete nozzle hardfacing
Problem

In the construction industry, downtime is the enemy. Failing worn concrete nozzles meant dependence on global supply chains for stainless replacements — growing lead times, maintenance that could no longer be planned, and production stoppages with a direct cost impact.

Solution

On-demand production of stainless replacement parts with Meltio — the nozzle is printed locally from standard welding wire, decoupled from global supply chains. The maintenance schedule is back under their own control, with low to medium series available immediately.

100%
Supply chain independence for spare parts. Stainless parts on demand, with standard welding wire from local supply.
Single-print turbine case for energy
Problem

Conventionally, a turbine case would be assembled from several forged or cast components, with the associated lead time, weld seams and quality risks. For R&D iterations this route was too slow and too expensive to move the research forward.

Solution

The turbine case was produced in a single print on the ROEZ Meltio installation — no sub-assembly, no weld seams between segments. Full geometric freedom within the Meltio work envelope, and directly usable for mechanical testing.

1 print
Single-print production instead of several forged or cast components. No weld seams, faster R&D iterations.
On-demand eductor production for naval systems
Problem

Marine eductors are classic defence spare parts — specific enough not to be kept on the shelf, critical enough that operational deployment depends on them. Original OEM lead times of weeks to months are incompatible with operational requirements on board vessels.

Solution

Wire-laser DED enables direct production of stainless eductors, even on board vessels equipped with a Meltio installation. The technology uses standard welding wire — no reactive powder falling under MARPOL classifications, no special infrastructure on board.

100%
On-demand availability on board. No dependence on global spare-parts logistics for mission-critical parts.
